From Reactive to Systemized: Integrated Production Management at a PCI-Certified Plant
CastLogic started on the plant floor of a leading PCI-Certified architectural precast and GFRC plant in Fremont, California. Today's CastLogic is that foundation rebuilt as an AI-native cloud ERP, deployed in six months or less.
Built Inside a PCI-Certified Plant
The plant, Walters & Wolf Precast, was listed by the Precast/Prestressed Concrete Institute as a PCI-Certified plant in two categories: architectural precast (AA) and glass fiber reinforced concrete (G). PCI plant certification is based on audits against PCI's quality control manuals, MNL-117 for architectural precast and MNL-130 for GFRC.
That is where IntraSync's founder, Zachary Frye, built and deployed the first generation of CastLogic, directly on the plant floor and in phases over three years. The plant staffed up to 150 people in its busiest season.
CastLogic is that operational foundation rebuilt as an AI-native cloud ERP.
“I didn't design this from a whiteboard. I built the first version standing on the plant floor, watching where the hours and the panels actually disappeared. CastLogic is that same operational logic, rebuilt on modern tooling with AI in every module.”
The Starting Point: Extensive Downtime
Before the system, the plant ran the way many precasters still do, with scheduling, estimating, quality, and maintenance tracked in separate tools and spreadsheets. Downtime was extensive. The plant's own records put numbers on it:
What the Plant Connected
Over the three-year rollout, the system brought the plant's core functions onto one platform:
- Scheduling & production: mold and labor sequencing moved out of spreadsheets.
- Quality: defects and finish issues tracked in-process instead of at ship.
- Estimating: structured, reusable estimates instead of re-keying.
- Maintenance: planned servicing tracked alongside production.
- Inventory & yard: material and yard visibility in the same system.
What Integrated Management Could Be Worth to a Plant Like This
The figures below are not measured results. They apply stated, industry-cited improvement rates to the plant's $28M baseline so you can see how the value is built and substitute your own numbers.
| Lever | Derivation | Est. / yr |
|---|---|---|
| Scheduling & production | $28M × 20% production labor × 3% efficiency | $168K |
| Quality / rework | $28M × 3% scrap × 25% reduction | $210K |
| Estimating | 3 estimators × $90K × 25% time saved | $68K |
| Maintenance | $2.46M downtime cost × 40% failure-related × 30% reduction | $296K |
| Inventory & yard | $28M × 10% inventory × 20% carrying cost × 15% reduction | $84K |
| Estimated hard cost savings | $825K | |
From plant records: about $28M annual revenue (the model baseline), three-year rollout, 150 peak headcount, 921 downtime hours per year, $2,675 direct cost per downtime hour. Assumed (stated, adjustable): the production-labor, scrap, estimating, failure-share, inventory, and reduction rates in the table. Rate benchmarks: Siemens True Cost of Downtime 2024; NPCA Precast Market Report 2022; U.S. BLS OEWS NAICS 327000. Results reflect the first-generation platform at that plant, which has since closed, not an audited CastLogic deployment. Your results will depend on your operation, scope, and implementation.
Run This Model Against Your Floor
CastLogic is an ERP built specifically for precast: CastLogic Production from estimate to delivery, and CastLogic Accounting, on one platform. Bring your plant's revenue and downtime numbers and we'll build this analysis for your operation.
